Charge Indicator Stuck Below 100% on First Charge

On the first charge cycle, the T60 charge IC applies a conservative current limit to an unrecognised cell — this is intentional protection behaviour, not a charger fault. The pack typically reads 95–98% on the first termination before the charge IC recalibrates its end-of-charge threshold. Run a full discharge, then a second full charge cycle. After that second cycle the indicator should reach 100% and hold, confirming the charge IC has calibrated to the new cell capacity.

This happens when the T60 BMS runs its startup self-test against an OEM chemistry threshold the new cell hasn't yet been calibrated to. The charger terminated correctly, but the device's internal voltage check expects a rested cell at or above a specific open-circuit voltage — typically around 24.4–25.0V for a full 22.2V six-cell pack. Let the battery rest off the charger for 15 minutes, then power the T60 on and allow the full self-test to complete without interruption. If the alarm clears, run one full charge-discharge cycle before returning the unit to service.

The T60 powered off mid-use during a normal shift — the battery wasn't showing low before it cut out

Medical-grade PAPRs apply a more aggressive load profile than the BMS expects from a new cell in its first 10 cycles — blower motor demand on startup creates a brief current spike that can trip the pack's overcurrent threshold before the cell has conditioned. This is not a faulty battery; it's the BMS protecting an unconditioned cell under a real-world load. Recharge fully, then run two or three complete charge-discharge cycles through normal PAPR operation to allow the BMS to learn the actual cell discharge curve. After conditioning, the protection threshold resets to the correct cutoff point.

The T60 sat unused for several months — now it won't power on at all even when connected to the charger

Extended storage causes Li-ion cells to self-discharge below the BMS recovery threshold — typically below 2.5V per cell — at which point the pack's protection circuit locks out to prevent charging a deeply discharged cell unsafely. Some chargers will not begin a charge cycle when they detect this lockout. Use the T60's original charger and leave the battery connected for at least 30–60 minutes without powering the device on; most compatible chargers apply a low-current trickle to recover cells between 2.5V and 3.0V per cell before switching to full charge current.
