The ES400 cradle uses spring contacts to communicate charge state between the dock and the battery. Oxidation or debris on those contacts raises resistance enough to trigger a charging fault even when the pack is good. Wipe the gold contacts on both the battery and the cradle with a dry cloth, then reseat the scanner firmly. If the error clears within 30 seconds of reseating, the contacts were the cause — not the cell or the dock electronics.

The ES400 draws simultaneously from the wireless radio and the scan engine during high-frequency scanning. If the battery cell resistance is elevated — common in aged packs — voltage sags briefly under that combined load, and the wireless module drops its connection before the scan engine does. A fresh cell with lower internal resistance handles the combined inrush without the sag. After swapping the battery, confirm the device reconnects to your network and holds the link through at least 20 consecutive rapid scans before returning it to the floor.

The scan engine on the ES400 needs the cell above a minimum voltage threshold to fire the imager at full power. If the replacement pack shipped partially discharged, the imager output drops below the level needed for a clean decode. Seat the scanner in the cradle, run a full charge cycle, and test again — the read failures should stop once the cell reaches at least 3.6V under load.

My ES400 runs noticeably warmer than it used to during a long shift — what's causing that?

Sustained scan bursts combined with continuous wireless polling generate more heat than either load alone, and the ES400's compact housing has limited airflow to dissipate it. This is normal under heavy use, but excessive warmth after a battery swap can also point to a cell with elevated internal resistance dissipating energy as heat rather than delivering it to the load. Check that the battery contacts are clean and seated flush — a poor contact connection creates additional resistance that amplifies the thermal load across a full shift.

The ES400 isn't lasting through a full shift the way our old batteries did — what's draining it faster?

Scan burst frequency and wireless polling interval are the two biggest variables. If the scanner is set to continuous Bluetooth or Wi-Fi polling and the scan trigger is being held down repeatedly in dense barcode environments, both draws overlap and pull the 1500mAh cell down faster than intermittent use would. Check the device's wireless power settings in the ES400 admin console and confirm the polling interval matches your actual workflow — reducing unnecessary radio activity is the fastest way to extend charge endurance without changing hardware.
