The fitting still shows a fault LED after I've fitted the new AAP-4S and left it on charge overnight — what's wrong?

Some GAZ 5161000415 fittings latch the fault LED in hardware and do not auto-clear it when a new cell is accepted. The charge controller may have already moved to float charge internally even though the LED hasn't changed. The battery casing looks swollen after only a year in the fitting — is the fitting overcharging it?

Swelling on a Ni-CD pack in an emergency light fitting is almost always caused by continuous overcharge — the trickle charge circuit applies voltage beyond the cell's acceptance point, generating internal gas pressure. Check the charge controller output with a multimeter: the float voltage across the battery terminals should sit at or below 5.4V for a 4-cell Ni-CD pack. If the reading is higher, the charge circuit in the fitting has drifted and will damage a replacement cell in the same way — the fitting itself needs attention before installing a new AAP-4S.
