It is not faulty. The Cosytherm BMS validates battery state against thresholds calibrated for a conditioned cell, and a new Ni-MH pack does not pass that threshold on the first charge. Run one complete charge-discharge cycle without interruption and the BMS learn cycle will recalibrate. The alarm clears once the controller has seen the pack complete a full cycle from 26.4V charged down to cutoff and back.
The unit will not power on at all after the replacement battery was stored before fitting — what is happening?
Ni-MH cells self-discharge in storage, and if the pack voltage drops far enough, the Cosytherm BMS will not allow the unit to boot — it treats the low open-circuit voltage as an unsafe condition. Place the battery on charge immediately and leave it for a full uninterrupted charge cycle before attempting to power the unit on. Once the pack reaches 26.4V, the BMS recovery threshold is cleared and the unit will boot normally.
The Cosytherm is shutting off unexpectedly during a heating session — why is this happening with a new battery?
New Ni-MH cells have higher internal resistance in the first several cycles, which causes voltage sag under the sustained load of the heating element. The Cosytherm BMS interprets this sag as low battery and triggers a protective shutoff. This behaviour reduces significantly after the first 10 full charge-discharge cycles as internal resistance drops. Until then, expect occasional early cutoffs — they are not a sign of a defective pack.
