Why the Rotaflow BMS rejects a new Ni-MH cell on first boot

The BMS reads this as a fault condition and flags the battery before it can be cleared. One complete charge-discharge cycle normalises the cell's internal profile and brings it within the BMS acceptance window.

Charge indicator not reaching 100% on the first charge cycle

This is a charge IC behaviour, not a cell defect. On an unfamiliar Ni-MH cell, the charge controller applies a conservative current limit and terminates early to avoid overcharging an unknown capacity baseline. The indicator will cap below 100% on the first one or two cycles. Run a full discharge to the system's low-battery cutoff, then charge uninterrupted — the indicator will reach 100% once the charge IC has mapped the cell's actual capacity curve.

It is not a faulty cell. The Rotaflow's BMS uses charge acceptance thresholds set for a cycled OEM cell, and a fresh Ni-MH sits outside that window until it completes one full cycle. Run the battery to the system's low-battery cutoff, then charge uninterrupted to 100%. After that first complete cycle, the BMS re-evaluates the cell and the alarm clears.

The Rotaflow will not power on after the replacement battery sat unused for several months — what happened?

Ni-MH cells self-discharge during storage, and if the cell drops below the BMS recovery threshold it will not deliver enough voltage to initiate boot. Connect the charger and leave it for a full uninterrupted charge cycle before attempting to power on — do not interrupt mid-charge. If the system powers on but immediately faults, run one full charge-discharge cycle to bring the cell voltage back into the BMS operating range, which is typically above 21V resting.

The Rotaflow is shutting off unexpectedly during use within the first few days of fitting the new battery — what causes this?

New Ni-MH cells have not yet settled their internal resistance, and the Rotaflow's sustained motor-draw load stresses new cells harder than a broken-in pack. The BMS reads the voltage sag under load as a low-cell condition and triggers a protective cutoff. This stabilises after approximately 10 full charge-discharge cycles. Until then, ensure the battery starts each session at a confirmed full charge and allow the power-on self-test to complete before placing the device into clinical use.
