Why the Pulsar 590 cuts out mid-call on a new battery
The Pulsar 590 draws current from two loads at once — the audio codec and the DECT radio transmitter. On a new cell stored at partial voltage, that combined draw can push current demand past what the BMS allows, triggering a protection cutoff. This isn't a faulty pack; it's the BMS doing its job before the cell has been properly conditioned. One full charge cycle in the base station raises the resting voltage to the correct operating level and the cutouts stop.

The Pulsar 590 base station checks for a valid BMS response before it begins charging — if it doesn't get one, it flags a charge error rather than push current into an unknown cell. This usually means the new pack was seated before completing a rest period after shipping. Remove the headset, wait two minutes, then reseat it firmly and dock it in the base. If the error clears within 30 seconds of docking, the handshake has completed and charging will proceed normally from a starting voltage near 3.6V.

The combined draw of the DECT radio and audio codec exceeds what the BMS permits when the cell is below its optimal operating voltage. This typically happens in the first one to three cycles after fitting a new pack. Run two or three complete charge-and-use cycles in the base station and the cutouts will stop as the cell conditions. If they continue past five cycles, check that the headset is seating fully in the base cradle during charge.
Talk time is noticeably shorter than expected for the first few days after fitting the new battery — is it faulty?
It's not faulty — Li-Polymer cells ship at storage voltage and need three to five full cycles before they reach rated capacity. Each cycle lets the cell's internal chemistry stabilise, and talk time increases noticeably with each one. Keep docking the headset in the base station after every use rather than leaving it out. By cycle five, capacity should be at or near the 240mAh rated figure.
The headset gets noticeably warm during long calls — is that normal with this pack?
Some warmth is normal. The Pulsar 590 housing is compact, and sustained simultaneous draw from the DECT transmitter and audio circuit generates heat in a small space. The pack itself is rated for this load. If the headset becomes hot to the touch rather than just warm, check whether the base station is also trying to charge the headset mid-call — docking during an active call can add a third current draw. End the call, let the headset cool for five minutes, then redock at 3.7V resting voltage before your next session.
