Pack not reaching full charge on the first cycle

Some emergency lighting charge ICs limit current on the first cycle when they detect a pack starting from storage voltage — they treat the low initial voltage as a sign of damage and throttle the charge rate. This clears after one full cycle. If the charge indicator still shows incomplete after a second cycle, check that the charge controller's delta-V cutoff threshold matches Ni-MH chemistry — some units default to NiCd settings, which terminate charge earlier.

My emergency light shows a fault code right after I swapped the battery pack — it wasn't doing that before.

The charge controller read the pack at storage voltage and flagged it as a failed cell. Connect the unit to mains and let it complete a full charge cycle — do not interrupt it. Once the pack reaches 7.0–7.2V resting voltage, power-cycle the unit and the fault should clear. If the fault persists after a full charge, check the connector seating before assuming a pack fault.

The battery feels warm during the first charge — is that normal for this pack?

Ni-MH cells generate more heat during the conditioning cycle than on subsequent charges because the charge controller is pushing current into cells that aren't yet fully formed. Warm to the touch is normal; hot enough to be uncomfortable means the charge IC isn't detecting the delta-V peak correctly and is overcharging. Check that the charger is rated for Ni-MH — a NiCd-only charger will not terminate at the right point and will push excess heat into the pack.

The emergency light runs the pack flat too quickly after the swap — capacity seems lower than the old pack.

A new Ni-MH pack often delivers below its rated 1700mAh for the first one or two cycles because the cells haven't been fully conditioned. Run two full charge-discharge cycles before drawing conclusions about capacity. If output is still noticeably short after conditioning, verify the charge controller's top-off voltage — if it's cutting charge at 6.6V instead of letting the pack reach 7.0–7.2V, the pack is never starting from a full state.
