This is not a fault with the replacement cell. Pump will not power on after the replacement cell sat in storage
Li-ion cells self-discharge in storage, and the Sapphire's BMS has a minimum recovery threshold — typically around 2.5V per cell, or 5.0V pack voltage. If the cell has dropped below that threshold, the BMS blocks startup entirely as a safety measure. Connect the pump to mains power and leave it on charge for a minimum of 30 minutes before attempting to power on. If the charge indicator is active, the BMS has accepted the cell and recovery is in progress.

The Sapphire charge indicator stops at around 90% and never reaches full on the first charge — is something wrong?
Nothing is wrong. The Sapphire's charge IC applies a conservative current limit on an uncharacterised cell, which causes the charge cycle to terminate early on the first pass. The cell is not defective — the charge IC has not yet profiled its internal resistance. Run a full charge, allow the pump to discharge through normal use, then recharge fully. After that conditioning cycle, the indicator will reach 100%.
The pump powered on fine after the battery swap, passed self-test, but shut off unexpectedly during an infusion session.
New Li-ion cells have slightly elevated internal resistance in the first 10 cycles, which causes a larger voltage sag under the sustained load the Sapphire draws during active infusion delivery. If that sag crosses the BMS undervoltage cutoff threshold, the pump shuts off as a protective measure — even if the cell is not actually depleted. Run two or three full charge-discharge cycles before using the pump in an active clinical session. Internal resistance drops measurably after those initial cycles, and the voltage sag under load reduces accordingly.
The Sapphire completed self-test after the battery swap but is now showing a persistent battery fault code that won't clear.
This is almost always caused by an interrupted boot sequence during the BMS verification pass. The Sapphire logs the incomplete verification as a fault and holds it until the BMS completes a clean cycle. Power the pump off completely, connect to mains, allow a full uninterrupted charge, then power on and let the self-test run to completion without removing power. That sequence resets the logged fault and clears the code.
