Rotaflow not completing boot sequence after battery swap
If the Rotaflow stalls partway through its boot sequence after a battery replacement, the cause is usually the new cell sitting below the BMS minimum recovery voltage — common after storage. The BMS requires the pack to read above approximately 22V before it releases the boot sequence to the control board. Connect the unit to mains power and leave it on charge for a full cycle before attempting to boot on battery alone. The Rotaflow's BMS sets its low-battery alarm threshold against OEM cell impedance values, and a new Ni-MH cell hasn't yet been profiled by the charge IC. The alarm triggers because the BMS can't yet confirm the cell meets its internal pass criteria — not because the cell is actually flat. Run one complete charge-to-full-discharge-to-full-charge cycle before clinical use. After that conditioning cycle, the BMS learns the cell's impedance curve and the alarm clears.
The Rotaflow shut down unexpectedly mid-use — the battery was showing charged before the procedure started.
Ni-MH cells in the first ten cycles have a steeper voltage sag under load than a conditioned pack. The Rotaflow's motor-drive load profile pulls a high current burst at pump speed changes, and a new cell's voltage can dip below the BMS cutoff threshold during that surge even when resting charge looks normal. This is not a faulty cell — it's the break-in behaviour of fresh Ni-MH under a medical-grade load profile. Complete at least five full charge-discharge cycles on the bench before placing the unit back into clinical rotation.
The charge indicator on the Rotaflow won't reach 100% on the new battery — it stops at around 80–85%.
The Rotaflow charge IC applies a current-tapering limit when it first encounters a new Ni-MH cell, because it uses delta-V detection to determine full charge — and a fresh cell's voltage curve is flatter than a cycled one. The IC interprets the flat curve as a sign the cell hasn't peaked, so it terminates early to avoid overcharge. Charge the pack fully, discharge it under normal load, then charge again. By the second full cycle the IC has enough delta-V data to reach a proper 100% termination.
