LUCAS device will not power on after a replacement battery sat in storage

Lithium-polymer cells self-discharge during storage. If the pack voltage drops below approximately 20V, the LUCAS BMS enters deep-discharge lockout and will not pass power to the device. The unit shows no response — no LED, no startup tone. Place the battery on the OEM charger and allow a minimum two-hour recovery charge before attempting to power the device. Once voltage climbs above the BMS recovery threshold, normal startup resumes.

Run one complete charge-discharge cycle on the device — this conditions the cell and lowers impedance into the accepted range. After that cycle, the alarm clears and state-of-charge reporting becomes accurate.

The LUCAS 3 shuts off mid-compression cycle with a replacement battery that passed self-test — what causes that?

The LUCAS compression motor draws sharp, high-current pulses during each cycle. In the first several uses, a new lithium-polymer cell has not yet settled into its full current-delivery capacity, and the BMS can interpret a brief voltage sag during a heavy pulse as an unsafe discharge condition and cut the output. This typically resolves within the first ten full compression cycles as the cell stabilises. If shutdown continues beyond that point, check that the battery contacts are clean and fully seated — a partial connection amplifies voltage sag under load.

The charge indicator on the LUCAS charger never reaches 100% on the first charge of a new battery — is something wrong?

Nothing is wrong. The LUCAS charge IC applies a conservative current limit on cells it has not yet profiled, which extends the final absorption phase and makes the indicator appear to stall near full. Allow the charge cycle to complete without interrupting it — this can take longer than a seasoned pack. Once the charger terminates and the indicator shows full, remove and reinstall the battery so the device can run its BMS learn step on a fully charged cell.
