AutoRep E will not power on after the battery sat in storage

Ni-MH cells self-discharge in storage, and if the installed battery drops below approximately 4.0V total pack voltage, the AutoRep E BMS locks out the power-on sequence as a protective measure. The device will not respond to the power button. Connect the charger and leave the unit on charge for a minimum of 30 minutes before attempting to power on — this brings the pack above the BMS recovery threshold and allows the startup sequence to proceed normally.

New Ni-MH cells have higher internal resistance in the first several cycles, and the AutoRep E motor draw during dispense creates a momentary voltage sag the BMS reads as a depleted pack. The device cuts power as a protection response. Run five to ten full charge-discharge cycles before using the unit in production — internal resistance drops significantly after break-in and the shutdowns stop.

The charge indicator on the AutoRep E never reaches 100% on the first charge — is the battery faulty?

It is not faulty. The AutoRep E charge IC applies a conservative current limit on an unrecognised cell and terminates early if the delta-V peak does not match its stored profile. After the first full cycle the charge controller recalibrates its termination point and subsequent charges complete normally. Run one full discharge and recharge before assessing capacity.

The AutoRep E passed self-test fine but now fails self-test on every startup since the swap — what changed?

The self-test was interrupted during a previous boot — either by a power disconnection or by the user pressing a key mid-sequence. The AutoRep E writes a battery fault flag to non-volatile memory when the BMS verification step is cut short, and that flag re-triggers on every subsequent startup. Power the unit off completely, reconnect the charger, allow a full charge to complete, then power on and leave it undisturbed through the entire self-test sequence to clear the flag.
