The ERS 3.0 won't turn on after the replacement battery sat in the box for a few months — is the pack dead?

Unlikely dead. Li-ion cells self-discharge during storage, and if the pack dropped below the ERS 3.0's BMS recovery threshold, the device won't power on even when the battery is fitted. Place the battery on charge for a full uninterrupted cycle before attempting to boot the device. If the charge indicator moves at all, the cell is recovering — most packs that sit below the BMS floor respond after a single full charge.

The charge indicator has been stuck at 95% for over an hour and won't reach 100% — is this a faulty cell?

This is normal behaviour on the first charge cycle. The ERS 3.0's charge IC applies a conservative upper voltage limit when it reads a new or unfamiliar cell, holding it just short of 100% until the BMS logs a completed cycle. Leave it on charge until the indicator stops moving entirely — the IC will terminate the charge itself. After one full cycle the indicator will reach 100% on subsequent charges.

The ERS 3.0 shuts off mid-examination even though the battery showed a strong charge level beforehand — what's happening?

New Li-ion cells carry higher internal resistance in the first several cycles, which causes a sharper voltage sag under load than the battery indicator predicts at rest. The ERS 3.0's BMS sees the sag cross its cutoff threshold and shuts the device down to protect the cell. This behaviour typically stabilises after 8–10 full charge cycles as the cell's internal resistance drops. Complete at least one full charge-discharge cycle on the bench before clinical use to reduce the first-use sag.
