Why the 5220 XpressMusic reports wrong battery percentage after a cell swap

Nokia's fuel gauge IC stores a learned discharge curve from the old cell in non-volatile memory. When a new cell goes in, that stored curve no longer matches actual cell behaviour. The phone reads voltage against the old curve and outputs a percentage that can be 10–20% off at mid-charge. One complete discharge-to-shutdown followed by a full uninterrupted charge forces the IC to rewrite the curve to match the new cell. After that cycle, percentage accuracy returns to normal.

Sudden shutdown at 20–30% on the BL-5CT replacement cell

This happens when the fuel gauge IC has not yet recalibrated and the phone underestimates how much voltage the cell still has. Under a load spike — backlight, music playback, and GSM transmission hitting simultaneously — the cell voltage dips below the BMS cutoff threshold even though the reported percentage looks safe. The BMS trips and the phone shuts off. Run the recalibration cycle first: discharge fully until shutdown, then charge uninterrupted to 100%. If shutdowns continue after two full cycles, check that the battery contacts on the phone are clean and making firm contact — oxidised contacts add resistance and worsen voltage sag under load.

Almost certainly not faulty — this is a fuel gauge IC mismatch. The phone's coulomb counter is still calibrated to the old cell's discharge curve, so it misjudges remaining capacity under load. When the screen, radio, and audio stack pull current simultaneously, the cell voltage dips sharply and the BMS cuts power even though the displayed percentage looks safe. Run one complete discharge to phone-off, then charge to 100% without interrupting — the IC rewrites the curve and the shutdowns stop.

The phone doesn't power on at all after the new battery sat in a drawer for a few months before fitting — what happened?

Li-ion cells in storage self-discharge slowly. If the cell dropped below roughly 2.5V per cell, the BMS enters a lockout state to prevent damage and will not pass current to the phone. Connect the phone to a low-current charger — a standard 5V USB wall adapter — and leave it for 20–30 minutes without pressing the power button. The charge IC trickle-charges the cell back above the BMS re-enable threshold, typically around 2.8–3.0V, at which point the phone will power on normally.

The 5220 XpressMusic gets noticeably warm near the battery during the first few charges with the new cell — is that normal?

Yes, and it settles after the first two or three cycles. A brand-new high-impedance cell dissipates more energy as heat while the charge IC works against its internal resistance. As the cell conditions through early cycles, internal resistance drops and heat generation decreases. If the phone stays uncomfortably warm beyond the third full charge, check that the battery door is seating flat — a bent contact can cause uneven charge distribution across the cell.
