Ni-CD cells lose voltage during storage. If the cell voltage on arrival sits outside the charge controller's float acceptance window, the controller flags a fault instead of entering normal charge mode. This is not a faulty battery or a faulty fitting. Leave the fitting powered for 12–24 hours — the controller will trickle-charge the cell up to the acceptance threshold and switch to green once voltage reaches approximately 5.4–5.6V across the pack.

Emergency light dims and cuts short during the duration test

A new cell installed without a conditioning cycle will not deliver its full 4000mAh on first activation. The charge controller hasn't yet logged a complete charge-discharge reference for the new cell, so available capacity is lower than rated. The fix is one full charge cycle before the test — at least 24 hours on mains with no activation. After that conditioning cycle, the cell will deliver rated capacity and the light will hold output for the full test duration.

The emergency light passed its last test but failed the duration test right after I put this new battery in — did I get a dud cell?

Almost certainly not. A fresh Ni-CD cell ships in a partially discharged state and needs one full charge cycle before it can deliver its rated 4000mAh. Install the battery, leave the fitting on mains power for at least 24 hours without triggering a test, then run the duration test. One conditioning cycle is all it takes for the cell to reach rated capacity.

The fitting's fault LED is still on after I've double-checked the connections and confirmed the new battery is seated correctly — what's causing it?

Some ORBIK fittings latch a fault LED in hardware and won't clear it automatically after a battery swap. The cell voltage may also be reading low after storage, which keeps the controller in fault mode. Power the fitting off at the circuit breaker for 30 seconds, then restore mains — this forces a controller reset. If the LED clears but returns within an hour, leave the fitting powered for 12 hours to let the cell charge up past the float acceptance threshold before resetting again.

The battery casing looks swollen on the old cell I'm replacing — is that a fitting problem or just old age?

Swelling in Ni-CD cells in emergency lighting is almost always caused by years of continuous trickle charge at elevated temperature inside a closed fitting. The charge controller maintains a float charge 24 hours a day, and heat build-up inside the housing accelerates cell degradation. Before fitting the replacement, check that the fitting's ventilation slots are clear and unobstructed. If the fitting is mounted above a heat source or in a ceiling void with poor airflow, the replacement cell will face the same conditions — clear the airflow path first.
