Once the pack climbs above approximately 6.5V on the controller's sense line, the indicator will shift from red to the charging phase.

Emergency light fails its duration test after battery replacement

A fresh Ni-Cd cell rarely delivers full rated capacity on its first discharge cycle — this is a known characteristic of the chemistry, not a defective pack. The cell needs one complete charge-discharge cycle to reach the capacity specified on the label. If the fitting cuts out before the required test duration on first use, complete a full manual test cycle, allow 24 hours for the charge controller to restore the pack to float voltage, then repeat the duration test. The second test will reflect true rated capacity.

The emergency light dims noticeably a few minutes into a duration test — is the new battery faulty?

It is not faulty. A Ni-Cd cell that has not completed its first full charge-discharge cycle will sag under sustained load before reaching rated capacity. Allow the pack to charge for a full 24 hours after installation, then run the duration test again from a full float charge state. The second cycle will show the correct output without the mid-test voltage drop.

The fitting still shows a fault LED even though the new battery is correctly installed and connected — what is wrong?

Some BAES fittings latch the fault LED in hardware and do not clear it automatically when a new cell is detected. The controller needs a manual reset after the new pack is seated. Disconnect the cell connector for 10 seconds, reconnect it firmly, then press the reset button on the PCB if one is present. If the fault LED persists after that step, check that the connector is fully engaged and that cell voltage reads above 6.5V at the terminals before re-inserting.

After years in service the old battery had visibly swollen inside the fitting — what caused that, and will it happen again?

Swelling on Ni-Cd cells in emergency lighting fittings is almost always caused by continuous trickle charge at elevated temperature over several years. Heat builds up inside enclosed ceiling fittings, and a charge controller that never fully cuts off float current accelerates cell degradation. To reduce the risk with the replacement pack, confirm the fitting is ventilated as specified in the installation guide and that the charge controller is not supplying more than the rated trickle current — for a 1600mAh Ni-Cd cell, that ceiling is typically 160mA.
