Brushless motors draw a sharp current spike the instant you pull the trigger — this inrush can be three to five times the steady-state draw. A new or recently stored battery pack has a BMS that hasn't yet profiled the motor's inrush signature. If the BMS reads that spike as a fault, it trips the overcurrent protection and cuts power before the motor reaches speed. Running two half-load break-in cycles gives the BMS enough data to distinguish a normal motor-start event from a genuine short or fault condition.

Charger blinks red and won't accept a new 20V pack after storage

Bauer chargers have a minimum acceptance voltage — typically around 10V for a 20V pack. A battery stored for several months can self-discharge below that threshold, and the charger interprets it as a damaged or incompatible cell group. The fix is a brief "recovery" charge: some Bauer chargers enter a trickle mode automatically if you leave the pack seated for 10–15 minutes. If the red blink persists, check cell voltage at the pack terminals with a multimeter — if any cell group reads below 2.5V, the pack needs a slow pre-charge at 0.1C before the main charger will accept it.

This is a BMS overcurrent trip triggered by motor-start inrush current, not a dead battery. The brushless motor draws a spike on trigger pull that can briefly exceed the BMS protection threshold, especially on a new or recently stored pack. Run two cycles at half load first to let the BMS calibrate its overcurrent limit to the motor's actual inrush signature. After that, full-torque trigger pulls should stop causing cutouts.

The tool bogs down badly under sustained load — cuts fine for a few seconds then loses power and feels sluggish.

That's thermal cutoff engaging under combined motor heat and cell heat building up inside the enclosed battery housing. Sustained high-load tasks like long circular saw cuts or continuous drilling into hardwood push cell temperatures up fast in a compact 20V pack. Let the battery rest for 10–15 minutes between heavy sessions to let the thermal sensor reset. If it still bogs at moderate load, check the rail contacts on the tool for corrosion or debris — high contact resistance causes voltage sag that mimics a weak battery.

This 5000mAh pack is holding less charge than expected after only a few weeks of use. Did I get a dud?

Repeated shallow cycling degrades Li-ion capacity faster than full cycles. If the battery is consistently charged from 70–80% back to full rather than being run down further before recharging, the BMS loses accurate state-of-charge calibration and the usable window shrinks. Run the pack all the way down until the tool stops under load, then charge fully — do this two or three times to recalibrate the BMS capacity tracking. Cell voltage at full charge should read between 20.0V and 21.0V at the pack terminals.
