A charging error on the dock immediately after swapping batteries usually comes down to contact resistance between the pack and the cradle's charging pins, not a fault in the battery itself. Dust, residue from worn packs, or slight misalignment stops the dock from reading a valid connection. Wipe the battery contacts and cradle pins with a dry lint-free cloth and firmly reseat the scanner. If the error clears, the pack was seated correctly and charging proceeds from 3.7V nominal.

During fast barcode scan sequences, the Dolphin 6500EP draws simultaneously from the imager and the wireless radio. On a degraded or partially charged battery, this combined inrush can pull cell voltage below the BMS hold threshold, briefly cutting radio power and dropping the wireless session. The scanner appears to freeze or disconnect mid-task. Ensure the pack is fully charged before a high-volume shift — a rested cell at full charge holds the voltage rail above the BMS floor even under combined load.

My Dolphin 6500EP stopped reading barcodes right after I swapped the battery — what's wrong?

The imager or laser needs a minimum voltage to fire — if the new pack shipped at storage charge, the cell may be too low to power the scan trigger reliably. Place the scanner in its cradle and let it charge fully before attempting any scanning. We saw this same behaviour on the bench when we tested the pack below 3.4V. A full charge cycle to 4.2V resolves it.

The scanner feels noticeably warm after a long shift — is that normal for this battery?

Sustained scan-and-transmit cycles in a compact enclosed housing trap heat from both the wireless radio and the imager running concurrently. Some warmth is normal, but if the housing is too hot to hold comfortably, the BMS may be working harder than it should under continuous load. Check that the ventilation slots on the Dolphin 6500EP housing are clear of label residue or dust. If warmth persists after cleaning, reduce the wireless polling interval in the device settings to lower the combined draw.

This new battery isn't lasting as long per shift as my old one did — why?

Shallow-cycle degradation from frequent top-up charging shortens effective capacity over time on Li-Polymer cells. If the old pack was regularly topped up from 80–90% rather than run through fuller cycles, it may have had an inflated per-shift record that masked its actual fade. Let this new pack discharge to around 20% before recharging during the first three to five cycles to condition the cell chemistry. After that break-in period, shift endurance stabilises at the rated 140mAh output.
