PLC losing program memory after battery swap

Battery alarm not clearing after a confirmed good installation

Most PLC platforms do not automatically clear a battery fault alarm when a new cell is installed — the alarm is latched in firmware and needs a manual reset through the programming software or HMI. On many systems the alarm will also persist if the cell voltage on arrival reads slightly below rated, which is normal for Li-MnO2 cells shipped in storage state. Allow the cell to sit on the PLC's float circuit for several hours and then reset the alarm flag in your programming environment. If the alarm returns within 24 hours, measure open-circuit voltage at the battery connector — it should read above 5.8V.

The PLC ran the hot-swap correctly but now the real-time clock is showing the wrong date and time — why?

Even a brief voltage dip during cell changeover is enough to reset the RTC on many controllers, even when the swap looks clean. The RTC loses sync separately from SRAM, so the program can survive intact while the clock reverts to a default date. Set the correct date and time manually through your programming software or HMI after every battery replacement. On some platforms you will also need to re-enable the RTC battery-backed mode flag after a swap.

The new BR-CCF2TH reads around 5.6V on a multimeter — is the cell faulty?

No. Li-MnO2 cells in long-term storage ship at a reduced open-circuit voltage as a standard condition for shelf stability. Install the cell in the PLC with the controller powered on and leave it on the float circuit for four to eight hours. Voltage will rise toward the 6V nominal as the cell stabilises under the light float charge the PLC maintains. Only flag the cell as suspect if it reads below 5.4V after that settling period.

The battery is depleting much faster between maintenance cycles than the spec suggests — what causes that?

Enclosure temperature is the primary driver. Li-MnO2 self-discharge roughly doubles for every 10°C rise above 20°C, so a controller cabinet running at 40°C will burn through a cell in a fraction of the expected service life. Check the ambient temperature inside the cabinet at the battery bay — if it exceeds 35°C consistently, shorten your inspection interval rather than waiting for a battery alarm. Moving the controller to a cooler cabinet position or adding ventilation will extend cell life more than any other single change.
