New Ni-MH cells ship at storage voltage, typically 1.1–1.2V per cell, not full charge. The RPU416 reads pack voltage against fixed thresholds to light its bar segments, so a new pack at storage voltage will display one or two fewer bars than a fully charged one. This is not a cell fault. Run a full charge cycle first — the dock will show solid charge LED — then check the indicator again at resting voltage above 8.0V.

Radio cuts out mid-transmission on the RPU416 with a new battery

Pressing PTT on these radios draws a sharp current spike — transmit current can jump 3–5× standby draw in under a millisecond. If the replacement pack's cells haven't completed at least one full charge-discharge cycle, internal impedance is higher than normal and voltage briefly sags under that spike. The BMS reads the sag as an unsafe drop and trips cutoff, killing the transmission. Charge the pack fully, use it until the indicator drops to one bar, then recharge — cell impedance drops significantly after the first full cycle.

The RPU charger dock checks pack voltage before it allows a charge cycle to begin. A new Ni-MH pack at storage voltage can sit just below the dock's acceptance threshold, triggering the fault blink. Remove the battery, wipe the gold contact strip clean with a dry cloth, and reseat it firmly to complete the BMS handshake. If the fault persists, try a short top-up charge on a known-good Ni-MH charger set to 7.2V to bring the pack above the dock's minimum acceptance voltage.

The RPU416 drops to reduced TX power partway through a shift — battery or radio fault?

This is voltage sag under sustained RF output, not a radio fault. Ni-MH packs lose voltage faster under continuous high-draw transmit than under light standby use, and the radio scales back TX power once pack voltage falls below its operating floor. Check resting voltage after the shift — if it reads below 7.0V, the pack is being discharged too deeply before recharging. Charge more frequently during heavy-use shifts and avoid letting the pack drop past one bar on the indicator.

The dock shows a solid full-charge LED but the bar indicator on the RPU416 never reaches the top bar — is the pack defective?

No — this is a voltage-threshold mismatch between a fresh Ni-MH pack and the radio's bar indicator calibration. Ni-MH resting voltage after charge sits around 8.4–8.6V, and the top bar on the RPU416 requires voltage at or above that threshold. If the pack was charged cold or the dock ended the cycle early, resting voltage may read slightly lower. Let the pack rest at room temperature for 15 minutes after charge, then check the indicator — resting voltage above 8.4V should light the full complement of bars.
