The BMS needs one complete charge-discharge cycle to recalibrate its capacity estimate against the new cell's actual curve. Zonare cart fails to power on after the replacement battery sat in storage

Ni-MH cells self-discharge during storage — typically losing 15–20% per month under normal conditions. If the pack voltage drops below the BMS recovery threshold (approximately 10.5V on a 15.6V Ni-MH pack), the protection circuit locks out power delivery entirely and the cart shows no response at the power button. Connect the OEM charger and leave it on charge for a minimum of four hours before attempting to power on. A brand-new pack has no learned history, so the firmware reads the mismatch as a low-battery condition regardless of actual state of charge. This clears after one complete charge-discharge cycle. Run the cart fully down to the auto-shutoff point, recharge to 100%, and reboot — the warning will not reappear.

The Zonare cart won't complete its boot sequence after swapping the battery — it gets partway through startup and then shuts off. What's happening?

New Ni-MH cells deliver slightly lower terminal voltage under load in the first few cycles compared to a conditioned pack. The Zonare boot sequence draws a sharp current spike during system initialisation, and if the cell voltage sags below the BMS trip threshold during that spike, the protection circuit cuts output and the cart shuts off mid-boot. This is most common in the first three to five cycles. Charge the pack fully, then attempt boot — each cycle conditions the cells and raises the voltage floor under load.
