Why the MicroLab 3500 MK4 flags a battery error after a confirmed full charge

A new Ni-MH cell has a slightly different charge curve during its first few cycles, which can read low to the BMS even when the cell is fully charged. This is not a fault in the replacement pack — it is the BMS learning cycle. Run one complete charge-to-discharge cycle and the threshold recalibrates. The error flag clears once the BMS registers a full cycle with the new cell's voltage profile.

MicroLab not powering on after the battery sat unused in storage

Ni-MH cells self-discharge over time, and if the pack drops below the BMS recovery threshold — typically around 5.5V for a 7.2V pack — the device will not power on at all. The BMS treats this as a dead or unsafe cell and blocks the power rail. To recover, connect the charger and leave it for a full uninterrupted charge cycle even if the device shows no response initially. Once cell voltage rises above the BMS wake threshold, the device will resume normal startup.

The MicroLab shows a low battery alarm straight after I charged the new pack — is the battery faulty?

It is not faulty. The MicroLab BMS compares cell voltage against a threshold set for the original OEM chemistry, and a new Ni-MH cell has a slightly flatter charge curve in its first few cycles. This makes the pack read low even when it is fully charged. Run one complete charge-discharge cycle on the device and the BMS will recalibrate its threshold to the new cell. The low battery alarm will not reappear once that first full cycle is logged.

The MicroLab is shutting off unexpectedly mid-test — the battery was fully charged before the session.

During the first 10 cycles, a new Ni-MH cell has not yet reached peak internal conductance, so it sags under load more than a broken-in pack. The MicroLab's load profile during active spirometry testing is higher than standby, and the BMS triggers a protective cutoff when voltage sags past its minimum threshold. This is not a cell failure — it is a conditioning issue. Continue using the device normally through 8 to 10 full charge cycles and the sag under load will reduce as the cells condition.

The charge indicator on the MicroLab won't reach 100% on the first charge with the new battery — it stops at around 80%.

The charge IC in the MicroLab applies a conservative termination limit when it detects an unfamiliar voltage curve on a new cell. This is a safety behaviour, not a hardware fault. The cell itself holds its full 1200mAh capacity — the indicator is reading conservatively because the charge IC has not yet mapped the new pack's delta-V signature. Allow a second full charge cycle from flat and the charge IC will adjust its termination point. The indicator should reach full on the second or third cycle.
