  • 61091 / NGN0725 / SEA39782 compatibility: These three fittings share the same 4.8V charge rail, identical connector, and the same four-cell AA-format Ni-CD pack geometry. The charge controller in each unit expects a flat-topped Ni-CD charge curve — lithium substitutes will trigger a continuous fault condition on the charge board.

Charge indicator staying red after new battery installation

The 61091's charge controller uses a voltage window to confirm it is in float charge. A Ni-CD cell that has been sitting in storage for months will present a lower open-circuit voltage than the controller expects — often below 4.6V at rest. The controller interprets this as a fault rather than a discharged cell and holds the red LED. Leave the fitting connected to mains for at least 12 hours without triggering a test. If the cell voltage climbs above 4.8V under trickle charge, the controller resets automatically and the indicator moves to green.

Emergency light dims and shuts off early during duration test

A new Ni-CD cell does not reach full rated capacity on its first discharge. The cell chemistry needs one complete charge-discharge cycle to activate all available capacity across the electrode plates. During an early test, the pack may drop below the fitting's low-voltage cutoff before the rated duration completes — this is the cell, not the fitting. Charge the pack for a full 24 hours after installation, run one complete manual test cycle, then recharge fully before any compliance test. Capacity stabilises to rated spec after that first full cycle.

The charge controller on my 61091 is still showing a fault LED after I've confirmed the new battery is correctly seated — what's happening?

Some 61091 fittings latch a fault LED in firmware and will not auto-clear it after the original depleted cell is replaced. The cell voltage being low from storage keeps the controller in fault mode on first power-up. Leave the fitting on mains for 12–16 hours so the trickle charge raises cell voltage above 4.8V, then press and hold the test button for three seconds to force a manual reset. The LED should move to amber or green once the controller re-polls the cell voltage.

My emergency light passes the flick test but shuts off too early during the full duration compliance test — the battery is brand new.

A fresh Ni-CD cell delivers below rated capacity on its first discharge because the electrode plates haven't completed their first full activation cycle. The fitting's low-voltage cutoff trips early, ending the test before the rated duration is reached. Charge the new pack for a full 24 hours, run one complete manual test to discharge it fully, then recharge again before your compliance inspection. The battery pack in my Legrand fitting has bulged and the casing is deformed — can I just swap it like a normal replacement?

A swollen Ni-CD pack means the cell has been overcharged over an extended period, typically from a failed charge controller that never stops the trickle charge. Fitting a new cell without checking the controller first will repeat the damage. Before installing the replacement, measure the voltage at the battery terminals with a multimeter while the fitting is on mains — float voltage should sit between 5.0V and 5.4V. If it reads above 5.6V continuously, the charge board needs attention before the new pack goes in.
