My PLC wiped its program when I swapped the battery — is the program gone for good?

Yes, if the controller was powered off during the swap, the SRAM retention voltage dropped to zero and the program memory was lost. There is no in-controller recovery once that happens. You will need to reload the program from a backup file using your programming software and a cable connected to the programming port. This is why the cell must always be swapped with the controller powered on and in RUN mode.

The new cell reads around 2.8V on a multimeter — is it flat?

No, Li-MnO2 cells are shipped at a storage voltage that sits slightly below the nominal 3.0V. The voltage rises to full within a few hours once the cell is sitting on the PLC's float circuit. Check the cell again after four to six hours with the controller powered on — it should read at or above 3.0V. If it stays below 2.8V after that period, the cell has a fault and should be replaced.

We replace this battery every 12 months but it's showing low after only six months now — what changed?

Elevated enclosure temperature is the most common cause. Li-MnO2 self-discharge roughly doubles for every 10°C rise above 20°C, so a control cabinet running at 40°C will drain this cell in half the expected service interval. Check the ambient temperature inside the cabinet with the panel closed under normal load. If it's above 35°C, increase your replacement frequency or improve cabinet ventilation to bring the temperature down.
