  • Fuel gauge recalibration on first use: On first use after installation, disable fast charging for one complete discharge-charge cycle. This gives the fuel gauge IC a clean reference against the new cell's discharge curve before high-current charging begins on an uncalibrated cell.

Sudden shutdown at 20–30% on the R90 Tough after a cell swap

A replacement cell has a slightly different internal impedance profile than the original. Under high-load spikes — LTE modem transmission or screen brightness peaks — the cell voltage sags below the BMS cutoff threshold even when the OS reports 20–30% remaining. The fuel gauge IC is still reading from the old discharge curve it learned on the worn cell. One full uninterrupted discharge-to-charge cycle resets the coulomb counter and maps the new cell's actual voltage-to-capacity curve, eliminating the false cutoff.

USB fast charge not activating after battery replacement

On the first cycle after a cell swap, the R90 Tough's charge IC may not negotiate the fast-charge protocol with the new BMS. This happens because the BMS reports an uncalibrated state of charge, and the charge IC defaults to standard 5V/1A as a safety measure. Complete one full standard charge cycle first. After that cycle, fast charging should handshake correctly on subsequent connections.

The fuel gauge IC is still calibrated to the old cell's discharge curve, so it misreads the new cell's voltage under load. Run one full uninterrupted discharge down to automatic shutdown, then charge to 100% without interruption. After that cycle the coulomb counter recalibrates to the new cell and the false cutoffs stop.

The R90 Tough shows the battery percentage jumping around erratically after replacement — is the new battery faulty?

It is not a faulty cell — it is the fuel gauge IC recalibrating. The IC learned the impedance and discharge curve of the original cell over hundreds of cycles, and it takes a full reference cycle to map the new cell's behaviour accurately. Keep the phone in normal use through one complete discharge and charge without topping up mid-cycle. The percentage readings stabilise once the IC has a clean dataset for the new cell.

The phone feels warm near the battery while charging the new cell — should I be concerned?

A freshly installed cell has higher impedance than a conditioned one, so the charge IC pushes more voltage to maintain current, which generates more heat during the first few charge cycles. This is normal and reduces as the cell conditions. If the phone becomes hot to the touch rather than warm, disconnect it and check that the charge IC has not been set to a fast-charge profile — drop back to standard 5V charging for the first two cycles, then reintroduce fast charging.
