BMS cutoff on BS 9.6 motor-start inrush surge

When you pull the trigger on a cordless drill, the motor draws a spike of current — often three to five times the running current — before the bit starts turning. On a Ni-MH pack with a tight overcurrent threshold, this spike can trip the BMS and cut output instantly. The BS 9.6 BMS sets its trip point based on the first few inrush events it sees, which is why conditioning on lighter loads matters. If cutout persists past the first two cycles, check that the terminal contacts on both the battery and the drill are clean and making full surface contact.

Drill bogs under load but doesn't cut out completely

Voltage sag under load is the cause here — the battery voltage drops under sustained draw, reducing torque before the BMS hits its low-voltage cutoff. On Ni-MH cells this is often worsened by high contact resistance at the terminal rail, not cell failure. Remove the battery, clean the contacts on both the pack and the drill with isopropyl alcohol, and check for corrosion or mechanical wear on the spring contacts. If sag continues after cleaning, measure open-circuit voltage — a healthy pack at full charge should read at or above 10.8V.

My Metabo BS 9.6 cuts out the instant I pull the trigger on a tough screw — what's happening?

That's a BMS overcurrent trip caused by motor-start inrush current. The spike when the motor engages exceeds the BMS protection threshold and the pack shuts output immediately. Run the drill unloaded or on light material for two full charge-discharge cycles first — this lets the BMS calibrate its overcurrent limit against the actual motor draw. After conditioning, the trip threshold adjusts and the cutout stops.

My charger never moves past the red blinking light with this new pack — it won't start charging at all.

A new or stored Ni-MH pack can sit below the charger's minimum acceptance voltage, causing the charger to refuse to initiate a charge cycle. Some Metabo chargers require the pack to read above a minimum rail voltage before they'll engage. Try a short trickle from a compatible charger rated for Ni-MH recovery, or warm the pack to room temperature if it's been stored in a cold environment — cold cells read artificially low. Once the pack crosses the acceptance threshold, plug back into your standard charger and the cycle should begin normally.

The drill feels noticeably weaker in cold weather even with a freshly charged battery — is the pack failing?

No — this is normal Ni-MH behaviour. Internal cell resistance rises significantly below 5°C, which increases voltage sag under load and reduces available torque. The pack isn't damaged; it's a chemistry limitation. Bring the battery to room temperature before use — store it indoors overnight rather than in an unheated garage or vehicle. Performance returns to normal once the cells are above 10°C.
