Charge indicator staying red after new battery installation

A Ni-Cd cell sitting in storage for several months drops to a resting voltage below the float acceptance threshold of the BST 275600 charge controller. When the controller sees that low incoming voltage, it holds the fault or charging state and keeps the LED red. In most cases, leaving the fitting connected to mains for 12 to 24 hours allows the controller to bring the cell up into the acceptance window and switch to green. If the LED does not step to green after 24 hours, check the cell voltage directly — it should read at or above 2.4V.

Emergency light dims partway through a duration test

A new Ni-Cd cell that has not completed a full conditioning cycle will show lower available capacity than its rated 2000mAh. The cell voltage sags under load earlier than expected, and the fitting dims or cuts the lamp circuit before the test duration is complete. This is not a faulty cell — it is an unconditional one. Run the manual test cycle immediately after installation, allow a full 24-hour recharge, then run the test again. The second test result reflects the cell's actual rated capacity.

My BST 275600 still shows a fault LED after I've installed the new battery and it's been on charge for a few hours — what's wrong?

Some BST 275600 fittings latch the fault LED in hardware and do not clear it automatically when the new cell comes up to voltage. Disconnect mains power for 30 seconds, then reconnect — this forces the controller to re-read the cell voltage from a cold start. If the LED clears and steps to green within the following hour, the installation is correct. If it latches fault again, measure the cell terminal voltage directly; it should read at or above 2.4V before the controller will accept it.

The emergency light passed its duration test before I replaced the battery, but now it fails — the new cell seems fine on charge. What causes that?

A fresh Ni-Cd cell at storage state of charge has not yet been through a full charge-discharge cycle, so its available capacity is below the rated 2000mAh on the first test. The cell voltage collapses under sustained load before the test duration completes, even though the charge indicator shows green. Run the manual test to full duration, let the fitting recharge for a full 24 hours, then run the compliance test again. The cell will perform to its rated capacity from the second cycle onward.

The replacement battery has swollen and the fitting is running hot — is this a wiring issue or a cell issue?

Swelling in a Ni-Cd cell inside an emergency fitting is almost always caused by continuous trickle overcharge at elevated ambient temperature over an extended period. The BST 275600 charge circuit is a constant-voltage float charger — if the fitting is mounted above a heat source or in an enclosed ceiling void, heat builds up around the cell and the charge controller cannot compensate, pushing the cell into overcharge. Remove the swollen cell immediately and do not refit it. Relocate the fitting if ambient temperature at the mounting point exceeds 35°C, then fit the replacement cell in the cooler location.
