Charge your new battery fully before you use it for the first time. Over the next few charge cycles, run your device down to around 20% before you recharge—this helps the battery perform its best. After that, charge whenever you need to.

Avoid letting your battery completely drain or staying plugged in constantly. Both extremes wear it out faster. Store the battery in a cool, dry place when you're not using it, since heat damages batteries quickly.

This 3.8V, 4000mAh Li-ion cell is a direct replacement for the Honeywell CT40 and CT40XP mobile computers. It fits the same battery bay and uses the same connector as the original pack. Rated at 15.2Wh, it supports full-shift scanning in retail, logistics, and warehouse operations.

  • Bench tested on actual hardware: We ran this pack through charge and discharge cycles on a CT40 unit. The BMS balanced correctly, hit full charge cutoff at the expected voltage, and showed no false low-battery flags during simulated scan-burst draws.
  • First-shift preparation for pick-and-pack: Place the scanner in its cradle for a complete charge cycle before using the new pack on the floor. The scan trigger inrush current is highest when the cell is near minimum — a fully charged cell prevents false BMS trips during the first shift.

Honeywell CT40 cradles communicate with the battery BMS over the dock contacts. If those contacts carry oxidation or debris from the old pack, the cradle may flag a charging fault on a pack that is otherwise fine. Wipe the battery contacts and the cradle dock pins with a dry cloth, then reseat the device firmly. If the error clears, the fault was contact resistance — not a faulty cell. If the error persists after cleaning and reseating, check that the cradle firmware recognises third-party OEM part numbers.

Scanner losing wireless connection during rapid scan bursts

The CT40 draws simultaneously from its barcode imager and its 802.11 radio during rapid scanning. Combined inrush can cause a brief voltage sag that the BMS reads as a low-cell event, triggering a radio reset to protect the cell. This typically happens when the battery is below 20% charge and scan bursts run at high frequency. Charge the pack above 50% before high-throughput sessions, and the combined draw stays within the BMS's trip threshold.

My CT40 stops reading barcodes right after I swap in the new battery — is something wrong with the pack?

Nothing is wrong with the pack. The CT40 imager requires a minimum voltage to fire — if the new cell shipped at storage charge (around 3.6V), the imager draw can momentarily dip below that threshold and the scanner aborts the read. Place the device in its cradle and charge to full before the first scan session. Once the cell is at 3.8V nominal, reads will behave normally.

The cradle shows a red error light when I dock the new battery — my old pack charged fine in the same cradle.

The CT40 cradle authenticates the battery through the dock contact pins. Debris or oxidation on either the cradle pins or the battery contacts raises contact resistance enough to trigger a charging fault. Wipe both sets of contacts with a dry, lint-free cloth and reseat the scanner firmly until it clicks. If the red light clears, the fault was mechanical — reseat once more and start a normal charge cycle.

The new battery feels noticeably warm after a full shift — is that normal for the CT40?

Some warmth is normal. The CT40 housing is compact, and sustained imager draw combined with continuous 802.11 radio polling generates heat that has limited paths to dissipate. If the pack is hot to the touch — uncomfortable to hold — check whether the device is running background sync tasks or a high-frequency scan application that keeps both the imager and radio active simultaneously. Reducing poll frequency or scheduling sync during cradle time keeps the cell temperature within the rated operating range.
