Why the FreePlay shuts down mid-event under audio load

The FreePlay draws sustained current to power both the Class D amplifier and the wireless receiver simultaneously. If the cell voltage sags below the BMS cutoff threshold under that combined draw, the unit shuts off as a protection event — not a fault. An aged or partially discharged cell hits that threshold sooner because its internal resistance is higher. A fresh, fully charged 7.4V pack at 6800mAh has the headroom to hold voltage steady through peaks in audio output.

This happens when the battery arrives at storage voltage — typically around 3.8V per cell — rather than full charge. The fuel gauge on the FreePlay reads this as full because it hasn't logged a calibration cycle on the new pack. The fix is straightforward: run a full charge to 8.4V before the first use. After one complete charge-discharge cycle, the BMS recalibrates and the state-of-charge display tracks accurately.

My FreePlay cuts out during a presentation but powers back on straight away — what's causing that?

This is a BMS protection trip, not a hardware fault. Under combined amplifier and wireless draw, the cell voltage momentarily sags below the cutoff threshold, the BMS disconnects, and then recovers once load is removed. It happens most often with a battery that hasn't been fully charged before use. Charge the pack to 8.4V and run at least one full charge cycle before your next event.

The FreePlay is only lasting a fraction of what it used to before the battery swap — is the new battery faulty?

Not necessarily. Li-ion cells ship at partial charge, and the FreePlay's fuel gauge isn't calibrated to a new pack until after 3–5 full charge-discharge cycles. Talk time typically improves noticeably over those first few cycles as the BMS learns the actual capacity curve of the new cell. Run the pack down to near-empty and recharge fully a few times before judging its capacity.

The FreePlay feels warm after extended use with the new battery — is that normal?

Some warmth is expected. The FreePlay housings are compact, and the combined thermal output from the amplifier and battery discharge has limited space to dissipate. What to watch for is heat concentrated at the battery compartment specifically, which can indicate high internal resistance. If surface temperature at the battery stays below 45°C during normal use, the pack is operating within spec.
