Why won't my Falcon 4220 read barcodes right after I swapped the battery?

The Falcon 4220 scan engine needs sufficient cell voltage to fire the laser at the intensity required for a clean decode — if the replacement pack ships partially discharged, the laser output drops below the minimum threshold and scans fail or miss. This is not a hardware fault. Place the scanner in the cradle and run a full charge cycle before attempting to scan. Once the cell reaches 4.1–4.2V, the scan engine will operate at full power.

My Falcon 4220 is getting warm on the back panel during a long shift — is that a battery problem?

Sustained combined draw from the wireless radio polling and repeated scan triggers generates heat inside the sealed housing of the Falcon 4220, and the battery contributes to this. If the pack is warm to the touch but not hot, that is within normal operating range for a 3.7V Li-ion cell under continuous load. If the housing feels hot and the scanner is throttling or shutting down, the BMS may be entering thermal protection — rotate a second charged pack into service and let the warm unit cool for 15 minutes before recharging.

The Falcon 4220 isn't lasting through a full shift like the original battery did — what causes that?

Shift endurance on the Falcon 4220 depends heavily on scan burst frequency and how often the wireless radio is polling the host system — both draw current simultaneously and neither shows up as a single obvious drain. A replacement pack at 1800mAh matches the original specification, but if the original pack was already degraded when you started comparing, the gap will feel larger than it is. Charge the new pack fully to 4.2V, run one complete shift, and measure how many hours it delivered before forming a conclusion.
