Some Kaufel fittings latch a fault LED in hardware and do not self-clear when a new cell is connected — the fault flag was set by the previous failed cell and stays set until manually reset. My Kaufel 002256 passed its last duration test fine but failed the one right after I fitted this new battery — what went wrong?

A fresh NiCd cell has not yet been through a conditioning cycle, so its usable capacity on the very first full discharge is lower than its rated 8000mAh. The charge controller records this short duration as a fail. Run one complete manual test cycle — hold the test button for the full rated period, then leave the unit on mains for a full 24-hour recharge before the next test. Rated capacity is available from the second cycle onward.

The emergency light comes on during a test but dims noticeably after a few minutes — is the cell faulty?

This points to a cell that has not yet reached full charge state, not a defective cell. If the fitting was powered on shortly after installation, the cell may only be partially charged — NiCd cells need a complete charge cycle before they can sustain load voltage across a full test duration. Put the fitting back on mains for a full 24 hours, then retest. If dimming persists after a confirmed full charge, measure cell voltage under load — it should hold above 10.8V at the 80% depth-of-discharge point.

The replacement cell appears swollen and the fitting housing is warm to the touch — can I keep using it?

Stop using it immediately. Swelling in a NiCd cell is a sign of overcharge damage, caused by continuous trickle current at elevated temperature over a long period — a common failure mode when a fitting's charge controller has drifted out of spec. The cell needs to be removed and disposed of according to local NiCd recycling rules. Before fitting a second replacement, check that the charge controller is terminating at the correct float voltage — measure across the battery terminals with mains present and confirm it is not exceeding 14.4V for this 12V pack.
