One full charge-discharge cycle normalises the cell's internal resistance and aligns it with the BMS's learned threshold. Run this cycle away from the operating room before placing the battery into clinical rotation.

Pump alarming low battery immediately after a confirmed full charge

This happens when the BMS self-test threshold was set against a partially degraded OEM cell and the new cell's charge profile doesn't match what the controller expects to see at 16.8V full charge. The alarm is a threshold mismatch, not a capacity problem. Run one complete charge-discharge cycle on the new pack — most AHTO units recalibrate after a single full cycle and stop alarming. If the alarm persists after two full cycles, check that resting voltage after charge reaches 16.8V before reinstalling.

New Ni-MH cells run hotter and sag more under load in the first 10 cycles because the cell chemistry hasn't fully formed. The AHTO's BMS interprets that voltage sag as a low-battery condition and cuts the pump to protect the circuit. This is not a defective cell — it's the load profile stressing an unconditioned pack. Run two full charge-discharge cycles outside the OR before clinical use, and confirm resting voltage holds at or above 15.0V after a discharge before recharging.

The AHTO won't power on at all after the replacement battery sat in storage — is the pack dead?

Ni-MH cells self-discharge at roughly 1–3% per day. If the pack sat long enough, its voltage dropped below the AHTO BMS's recovery threshold, and the controller will not attempt to boot. Connect the battery to the charger for a full uninterrupted charge cycle — most Ni-MH BMS circuits have a trickle-recovery mode that will bring a deeply discharged cell back up from as low as 8–10V. If the charger indicator does not advance past the first stage within 30 minutes, the cell may have discharged below recovery voltage and will need a second charge attempt after 15 minutes rest.

The charge indicator never reaches 100% on the first charge of the new battery — is the charger or the battery at fault?

Neither is faulty. The AHTO charge IC applies a conservative current limit when it reads the internal resistance of a new cell, which extends the charge time and can stall the indicator below 100% on the first pass. Let the charger run to completion without removing the pack early — this full first charge is what the BMS uses to set its capacity baseline. Remove and reinstall the battery, then run a second full charge; the indicator should reach 100% on that cycle.
